For vendors and members who have shipped large amounts of chips, what tips do you recommend for securely getting your chips to their destination and making the most of shipping costs? I am wondering about chip amounts from 2-5k.

Using the PirateShip website, you can get really discounted shipping. typically 20-30% cheaper than full retail at USPS/UPS/FedEX.

you can safely pack 1000-1200 chips without racks in a large flat rate USPS box. I just tack on insurance for peace of mind.
 
My personal preference:

Small Flat Rate Box - 2 racks max, box then put into a bubble mailer

Medium Flat Rate Box - 6 racks max to allow enough room for padding

Large Flat Rate Box - 9 racks max

The above maximums are for clay chips only. If your sending plastic or ceramics, I could comfortably fit 1500 in a large box (no racks) in zip loc bags and not have an issue. As long as the box is taped securely it'll be fine but do note that'll be around 15 kg of weight.
 
Remember that clay chips are often 9-10g and that means it’s 45kg/99lbs for 5000 chips. That type of weight causes all kinds of trouble and mistreatment from the shipper employees potentially
