1 table, 10 person tourney.

For our next game we want to add a rebuy, but try to keep game length the same. If that's even possible.

Where would you cut off the rebuy, and how would you modify the structure so finish time remains close to the current 4 hours?

Here is my current structure.
It lasts us 4 hours. Last night finished at 1200/2400.

First 3 levels are 20 mins, the rest 15 mins. (Yes I know its a very relaxed progression.)

With T5K starting stacks, I would end rebuys at the first break, possibly L4. Later than that, they'd be buying in for only 16BB, and it just creates a shove fest.
 
Your structure will typically end no later than L15 (1500/3000) for T5K stacks and ten players. Adding an optional T5K re-buy for the first three levels is worth worst-case 33BB (if purchased on the last hand of L3), so still meaningful.

Typical re-buy rate for a good structure (yours is) and a meaningful entry fee (unknown) is between 20%-33%, so you can typically expect two to three re-buys per event -- sometimes fewer, occasionally more --, with fewer re-buys when restricted to just an hour, and more when allowed for longer periods of time (1.5-2 hours). A low buy-in/re-buy cost will also promote more re-buys, but only you can determine what "low cost" means to your group. Some places it's $5 or $10, others it's anything less than $100. I've found for my group that a buy-in/re-buy cost of $40 starts to make a leveling difference ($20 is still semi-loose)

So, pending costs, adding re-buys through L3 will typically add 20%-33% more chips into the chip pool (likely closer to 20%, meaning that your re-buy structure will typically end no later than L16 (4:15 play time), but usually still finish by L15.
 
I'd remove levels 7 and 14 probably.
And autorize rebuy until level 4 included (so that the rebuy represents M > 20).
 
If you are shooting for more chips in play for a STT I allow my group to do double 50% rebuys anytime their stack is less that 50% of starting... it has been beneficial to us as It prevents the inevitable shove fest in the lower levels when time is running out for rebuys, and also typically we get a lot more people willing to rebuy that normally wouldn't go for a full buy in, more chips on the table and money in the pot... somthing worth thinking about. But I do limit to 2 half rebuys per player.
 
Rather than edit I thought also worth note, if it's a multi table tourney I would recommend each player getting 2 chips for 50% rebuys (after the first table it will be confusing on who has or hasn't purchased rebuys) and also possibly buy chip tubes and have the 50% in this case 2,500 ready to go or you will be very busy with rebuys and not get much playing time... again just an idea, definitely worth trying our group are all fans thus far... can't remember who posted on this concept a while back... I wish I could take credit but it was another member...

My experience is the same in that it reduces the shove fest and my take up went from 25—33% to 50—75% (ie from 2—3 full rebuys out of 10 players to 10—15 add-ons for the same number of players), so more chips in play and more money in the prize pool.

When our players purchase one of these add ons they get a single T5K chip (or 2 if they're bust) and make change from the table.

Never look back brother!! I absolutely love this system!! But also a chip junkie so I try to get more of the smaller denoms on the table and less change making... but usually run cheap chips on tourneys as most of my people don't totally have respect for our hobby. I'm sure as I get into higher value tourney chips the chip counts will have to go down! Lol honestly I think it is a fantastic way to get more money in the pot... also a bit more relaxing knowing that option is available to you as well.
