You can send 2-3 racks of chips in a Priority Mail Padded Flat Rate Envelope for $8. I've done it many times. Just pack the chips up well and then put them in the envelope, then shove that inside another passed envelope. Repeat 3-4 times and you have a super padded package of up to 300 chips mailed CONUS for $8!

Downside is they don't usually stock them in the post office but you can order them online for free. I have like 100 at home right now. They go quick when you are using 3-5 per mailing.

I don't think I can fit them in the SFRB, so I can't combine shipping...

I've fit 20+ to 50(?) chips before in a wrapped barrel, next to a white chip box in a single SFRB, but with padding/packing materials around it. Wrap the barrel in a few layers of plastic and/or paper, like you'd wrap a christmas present, and tape it up well, and if you have any thin foam/thin bubble wrap, 1 thin layer can be placed around the barrel and it shoudn't bulge the top of the SFRBox too much. Please note, I wouldn't necessarily put mint chips in the extra barrel, so maybe put the HP 20s in the white box and the more used chips in the barrel.
