So I picked up a 1/100th gram accurate scale and threw a bunch of chips on it. I managed to find one lot of TRKs where there was half a gram difference between two chips.

Here’s the fatty:

Looks like it’s all in the width!
 
These things really are art. To be more than 5% off between new chips in the same run is terrible. I can imagine some crusty old guy operating the chip press, feeling the blank is too heavy, then saying screw it and pressing a chip anyway.

I just bought a precision scale, so this is the perfect opportunity to give it some use! My beloved Martini Clubs are pretty darned accurate - except for the $5, which all seem to be a bit on the light side. This stack of 10 chips tells the tale...

Are differences in weight between different sets of chips purely a function of the thickness of the blanks? Or will the materials of different sets cause any meaningful difference in weight?

Material composition and diameter/thickness are going to be the major factors. Some compression clays have metal flakes added (lead for older Paulsons, brass for some others). Full plastics are lighter (but density does range), and metal slugs can add substantial weight (therefore 14g heavyweight chips out there). I think most chips we see here are going to be in the 9-10g range.
