I am in the process of building a custom set of chips. The custom inlays are In the process of being developed. As u can see from the attached pics I am trying to pin down the color scheme. I think the 25 cent empress star chip would look awesome as the 500 chip but the inlay is smaller then the rest of the chips.

Does anyone have any thoughts on having a different size inlay in one chip as compared to the others. I want to avoid milling, etc. I think I know the answer but any thoughts are appreciated. Thanks much.

For me personally, I don't mind mixing RHC's or THC's with oversized IHC 43mm chips but mixing RHC and THC in the same set just doesn't work for me. YMMV.
+1

Was just about to post this same thing

Not a fan of mixing molds perhaps with the exception of THC with IHC high denoms. I could almost be persuaded if I were drunk that the frac could be different, but even then it would be a hard sell.

I can deal with different inlay sizes if it's from 39mm to 43mm.... But agree with everyone else on sticking with RHC or THC thru the base set.

Just to clarify, this will be a cash game set and the the oversized 43mm chips will be the 500 (Purple/yellow) and 1k denominations (pink). I am not opposed to having a 39mm chip as the 500 denomination, but I agree the inlay size has to be the same as the other chips. At md live casino, the 500s r 43mm and at the mgm the 500s r 39mm but are not allowed to be used at the poker tables.

If you're using $500 and $1000 chips in your cash game, buy some damn secure customs.

Haha. I am getting custom inlays made. Plus, the group I play with has been playing together for years. No outsiders unless vouched for by one of the long time players.

I assume you mean that you're getting custom adhesive-backed labels/stickers made. Not inlays.

Two of the most famous chipper sets have mixed mold/inlays.
PCA, famous for its awesomeness, has RHC ones and everything else is THC.
Horseshoe Cleveland, famous for its hugeness, has THC ones and RHC everything else.
That said, I wouldn’t mix molds or inlays, except to use a bigger chip for the top denomination.

Yes, I meant custom made stickers (from gear, but he doesn’t know yet), but I am removing the inlays.

Just so I am sure I understand the difference - RHC chips have the one top hat and cane reversed, while the THC chips have all of them in the same direction. Or is there something else I am missing?

Different hat/cane designs, hat/cane orientation, distance of hat/cane to the chip edge, different center recess diameters. Both chips are 39mm diameter with 3.3mm thickness. The THC mold also has an outer ring design which protects the hats from chipping. THC molds typically weigh more, since the recess is smaller -- i.e., it contains more (heavier) clay and less lighter paper/vinyl/plastic inlay material. The THC has a larger chip-to-chip contact area, which increases friction and improves stability.

THC on left, RHC on right:

Thanks much for the info. Always something new to learn.

In addition to the great physical description that @BGinGA just gave above, there is also some incentive for casinos to purchase chips using the RHC mold over the THC mold:
1) they have a larger inlay area, which allows for more/clearer graphics and text as the chip inlay can also be thought of as branding/advertising space
2) they are more prone to edge chipping with regular use, since the mold depression at the very top of the hat leaves only a bare sliver of clay material separating that from the rolling edge; we surmise GPI sells RHC chips at a cheaper price because they know over time they will make more money back with quicker replacement of worn/damage chips
