Hey, let me start by saying I'm all about the gimmicky cool chips like bounty, STFU, All in, Donk!, etc...Hey y’all!
I’m in the final stages of putting together a Tourney set. It’s a relabel set (I’ll add pics later)
I’m looking to add a rebuy chip, or…plaque(?).
What have people used?

I was thinking more along the lines of paying for everything up front. If you don’t use it, you cash out. Otherwise, chip-for-chips. Also as a visual aid during tourneys as to who has rebuys left.

Now you are holding double the money and have to make sure not to mix the initial buy in with rebuy money. Then as each guy rebuys you have to move a certain amount from one pocket to the other. Then as people leave for the night and didn't rebuy you have to stop what you're doing and give them back their rebuy money.
Great insight here. Thanks!I have (and use) both dedicated REBUY and RELOAD chips. Most are oversize, and utilize colors not used by the chips in play.
In our re-buy tournaments, players are issued a single REBUY chip that can be used to buy a new stack (at original stack cost) if busted (players can also optionally stack surrender if really short-stacked). Players that have retained their REBUY chip at the end of the re-buy period can then redeem it for a small free add-on. In this variant, the prize pool increases with each re-buy, and the total prize pool isn't known until the end of the re-buy period.
Our RELOAD chip works a bit differently -- in a re-load tournament, players are initially issued 1/2 of their chips plus a RELOAD chip. The chip represents the second half of their purchased stack, but both half-stacks are paid for up-front. If a player busts, he redeems his RELOAD chip for his second half-stack. Players that don't use their RELOAD chips are automatically issued their second stack (plus a 10% bonus) at the end of the RELOAD period. Since all funds are pre-paid, the prize pool total is known at the beginning of the event.
Both approaches offer players a bit of early-play cooler insurance, while assigning intrinsic value to the chip itself (i.e., it's worth more in tourney chips if not used, than if used when felted).
Most of our events today use one or the other of the above, but there are many other ways to utilize REBUY (or RELOAD) chips in poker tournaments.

When creating a design, I try to keep with the theme if possible. I did a rebuy chip for my DDLM set, and thought the "another life" or resurrection would be cool:

I've seen something similar in the Super Poker World chips (the Mario theme), where a "1-up" graphic was used to signify the extra life.
If you keep to a theme, it's always fun coming up with an idea. Like, if you have a boat theme on your chips, you could make a rebuy featuring a dinghy or a life preserver...what you go to in case of emergency to stay alive.
Using a 47mm ceramic chip makes it stand out from other chips, too.
