I recently watched a documentation about the opening of a small german casino (6 tables). The casino manager talks about an order over 60,000 Chips for daily circulation.
Is this realistic? This amount sounds quit big for me.

Does anybody have an idea what a "normal" casino have in stock (just cash values, no tournament chips)?
 
10k chips per table on avg is probably correct for a small place like that. That way they could have a lot of different stakes going on different tables.

What is the average spread of different games? Roulette tables would need more chips than your black jack table.
 
A few years ago, I did some research on the history of the Playboy Casino in Atlantic City. GPI (who acquired the Bud Jones line long after the Playboy closed) said they had no record of how many chips were originally made.

I do recall an estimate that a small casino, like the Playboy, would typically open with about a million chips. I've also heard that the MGM Grand kept 3 million chips on hand.

Not necessarily -- only if required by the regulatory agency. It varies by state/jurisdiction.

But it's difficult to understand why a casino don't have an exact overview about their currency. Imagine a real bank would act careless like this ;)

And I still try to count: How many chips a Black Jack / Poker CG table have in their rack - about 800 I would say... and about 2000 for a Craps / Roulette table... + a stack of 100 for each Player. Even with a necessary reserve, in case an asteroid smashed a table, I count a need of max 3000 per table.
Do I overlook something?

^^ That's also in pretty close alignment with the similarly-sized Horseshoe casinos on Ohio -- roughly 400,000 chips each if including no-value tournament chips.

A lot depends on how large the venue is, how many tables and what types of games are offered, and the regulations (if any) for back-up sets.

But 60,000 to 100,000 chips for a small card room is about right.
 
i still had the itch after a boring 1-2-5 session, so i stopped in at our casino late last night. i did a quick count while waiting for a seat. 8 gaming tables with 600-1000 chips, and 300 in the tray plus about 600 chips in play at the 1-2 table (they use a lot of 25s and minimal 5s and 1s, dealer was making change frequently, tilted me before i sat down so i walked out lol) i don’t know what they would have in the cage, but seems like a very small order for gpi. it’s basically become a slot house with a few tables for decoration
 
A asume "secondary chips" are not in circulation until something happens with the primary?
Usually, but sometimes they get get introduced when primary chips are very worn, or they just need the extra chips in play.

The two Aztar casinos and Par-A-Dice had both primary and secondary chips in play.
