I recently picked up a Harbor Freight Apache 4800 Pelican style case for my HS Cleveland cash set. I plucked two layers of foam to accommodate 10 Paulson racks. However, the top layer of the racks sits about 3/4" below the top of foam and puts no pressure on the chips allowing them to come loose during transit. Part of the problem is the loose fit of HS casino used chips (yes they are Paulson racks). Perhaps I only should have only plucked one layer or foam. I still have the foam sections I plucked. I did try adding one of plucked layers on top of the racks and the case will close, giving it a very tight fit. I have not tried transporting using this method yet.

Is there a better option? Should I get a new layer of foam and only pluck one layer? If so, is there a source for replacement foam? What have others done using this case?

It's better to pluck just one layer and have the chips sit above the top of the foam. the eggcrate foam in the lid will compress and hold the top row of chips in place.

Or if you have 5 extra racks you can use a row of racks flipped upside down over the top of the others to hold everything in place.

You can search amazon for replacement foam for any pelican case as well.

I’d put that piece of foam on the bottom again so you don’t have to move it and have it get damaged every time you open the case.

As @TheBigTater mentioned you want the chips to sit a little above the bottom edge so the top foam compresses and holds them tight.

I did exactly what you did, using the plucked foam as a top layer before closing the case. Worked just fine in transport for me. But I have forgotten to put the foam in a few times and instantly regretted it when I puck picked up the case and heard the chips shift. PITA to have to rerack all the chips.

So I put the extra foam at the bottom, making the chips sit above the foam and it kinda works for me, but I really need to add a bit more to ensure the chips sit high enough to be snug when I close the case.

edit: speling

Didn't think of that, lol. I will glue it back in with some 3M 77 spray and give it a try.
